I think the root cause of the warping is humidity slowing making it's way into the wood frame. to unwarp it you could trying to dry it out slowly. a dehydrator on low (below 120f) might work if you have one, or maybe on a hot summer day cover it with foil with a hole on the side to let water evaporate out. non of the several dozen I have warped, nor have I been able to recreate the warping, so haven't been able to tests fixes. I've had 1 other person tell my they had a warping problem, and they live in a rain forest with 60%-100% daily humidity. sorry I can't give you any guaranteed fixes yet

I talked to a Toys R Us employee about their displays years back, and I think that's only available for stores. Once they're "done" with them, they throw it out and your only chance at getting one is nabbing one before the trash gets taken. Ask a relevant employee and you might get lucky. I was too lazy so I missed out on a few, and was just barely too late to get another one after liquidation. They had already gone through the girls isles for display destruction.

Well, I don't own a machine myself but I do occasionally use one at a maker space near me. What software I use is Inkscape with the Ink/Stitch plugin. It's all open source so you don't need to buy any proprietary software and there are tutorials online on how to do things.

I'm not deeply knowledgeable on all the plushmancers and can only speak to the one experience I've had. Your best bet will be check the plushmakers list in the OP and reach out to all those who interest you, list your ideal features to them and discuss what they can do/are willing to do. You may also find they come up with other ideas you may not have thought of.

For manes in particular you should expect to have to make some kind of tradeoff. Faux fur enables the brushie brushie but doesn't hold as much of a definite shape and vice versa for minky manes. Upside for Dash though is that her mane can look all kinds of wild and still be technically accurate.
